Standard flat embroidery sits flush with the hat panel. 3D puff embroidery builds the design up off the surface — each letter is stitched over a foam base that gives it a raised, tactile dimension you can feel. The "Made for War" text on this hat stands roughly 3mm above the panel, creating shadow and depth that flat embroidery can't match. The foam-backed technique requires tighter stitch density and more precise digitizing than flat work — the thread has to completely cover the foam edges for a clean finish. Every hat runs through our Happy multi-head machines at the shop in Yerington.
