How to Get Your Logo on a Hat:
The Complete Guide to Custom
Embroidered Headwear

A great hat does what no business card ever will — it travels, it gets noticed, and it never ends up in a junk drawer. We break down every style, every method, our 8 preferred blank brands, and why starting with the right blank is half the battle.

| | Yerington, NV — Ships Nationwide

There's a reason every brand worth knowing has a hat. A well-made custom cap is walking advertising that people actually want to wear. It rides along on road trips, shows up at trade shows, lives on job sites, and ends up in daily rotation for years. Done right, one hat does more for your brand than a hundred flyers. Done wrong — with a muddy logo, puckered stitching, and thread colors that bleed into each other — it becomes the hat that lives permanently at the bottom of a box.

The difference comes down to two things: the blank hat you start with, and how your logo was digitized. Not the machine. Not the thread color. The blank and the digitizing — and in that order. We're going to walk through both in detail, cover every major hat style and decoration method, and tell you exactly which brands we reach for when a client sends us an order. You'll also find answers to the questions we get asked every week from clients in Reno, Carson City, Sparks, Elko, and from businesses shipping nationwide.

Hat Styles: What You're Actually Choosing Between

The hat style you pick affects how your logo sits, how the embroidery behaves, and ultimately how the finished product looks and feels. Not all caps are built the same — and the wrong pairing of hat and design is one of the most common reasons orders come out looking off.

Structured vs. Unstructured — The Decision That Matters Most

A structured hat has a buckram or foam backer sewn into the front panels. This stiffens the crown, keeps the front flat and upright, and gives embroidery a firm, consistent surface to land on. Logos sit cleanly, details read sharply, and the hat holds its shape through hard use. Traditional baseball caps, most snapbacks, and trucker hats are structured. If your logo has fine lines, multiple elements, or any text at small scale, structured is the right call.

An unstructured hat — often called a dad hat or soft-crown cap — has no backer. The panels are soft and the hat slouches when you're not wearing it. Embroidery on unstructured hats requires a lighter, more open stitch design because the soft fabric moves differently under the needle. Complex multi-layer logos can become dense and stiff on an unstructured cap. Simple logos, clean text, and bold single-layer designs work well. The aesthetic is relaxed, worn-in, lifestyle-forward.

Trucker Hat (Foam-Front Snapback)

Mesh back panels, foam-front structured crown, plastic snapback closure. The foam front is one of the best embroidery surfaces available — firm, flat, and highly receptive to fine detail. This is the hat that launched a thousand lifestyle brands, and for good reason. It reads authentically on job sites, at off-road events, at the ranch, and everywhere Nevada culture actually lives. The Richardson 112 and Yupoong 6606 are the industry's two benchmarks in this category.

Snapback (Structured Cotton or Twill Front)

A structured cap with a flat brim and a snap closure. The most versatile option for custom orders — fits nearly everyone, looks sharp with almost any logo, and holds up to daily wear. The flat brim is also a clean secondary decoration area if you want a subtle hit there.

Fitted / Stretch-Fit

No closure — sized by hat size or spandex-blend stretch fabric. Premium feel, cleaner silhouette than adjustable styles. Popular for retail collections and higher-end branded merchandise because they feel intentional and polished on the shelf. Flexfit's patented stretch-fit technology is the gold standard here — no collecting of individual hat sizes from your team, just S/M, L/XL.

Dad Hat (Unstructured Adjustable)

Cotton twill, unstructured, low-profile, with a buckle or d-ring closure. The most lifestyle-forward style available and currently one of the most popular options for brands targeting a younger, outdoor, or casual audience. The Legacy EZA and New Era 9Twenty own this category for custom work.

Rope Hat / 5-Panel

Five-panel construction with a cord accent along the front seam. Popular with outdoor, adventure, and ski brands. The seam down the center of the front panel limits your horizontal logo width, so design for it — a centered stacked logo or small crest hits best here.

Beanie

Knit construction takes embroidery differently than woven caps. The fabric stretches, so logos need proper backing and stabilization. A clean left-front logo or small centered hit works best. One of the most reliable crew morale items you can order when Nevada winters hit the job site or trail head.

The Part Nobody Talks About: Digitizing

This is where most custom hat orders fail, and where Battle Born does things differently.

When you send us a logo, we don't feed the file into an auto-conversion program and press run. Every logo we embroider is hand-digitized by an experienced digitizer — meaning a real person makes decisions about stitch type, stitch direction, density, underlay, and sequence for that specific logo on that specific fabric and hat style. This is what separates embroidery that looks like it came off a retail shelf from embroidery that looks like it came off a bulk-promo website.

The quality of the digitizing determines everything: whether fine text reads cleanly or bleeds together, whether a detailed graphic holds its shape or collapses at 2 inches wide, whether the hat lays flat after production or puckers from too-dense stitching. An auto-digitized file optimized for throughput will never hit the same standard as a file built by someone who has spent years understanding how thread behaves on foam, cotton twill, polyester mesh, and stretch-fit fabric.

Retail-Quality Digitizing on Every Single Order. We build every stitch file by hand — the same standard used by the name brands you already wear. The output should look like it belongs on a retail rack. That's the only standard we work to.

For businesses building a brand that needs to hold its own on a shelf next to national names — whether that's an outdoor gear company, a Nevada contractor with a growing fleet, or a brewery building a lifestyle collection — this is the difference that shows up in photos, on job sites, and in the hands of every person wearing your hat.

Our 8 Preferred Blank Hat Brands

The blank is the foundation. We work with a lot of hat brands, but these eight are the ones we reach for consistently — chosen for construction quality, embroidery surface consistency, colorway range, and how well they hold up over thousands of wash cycles. Every model listed below has been tested in production at our Yerington shop.

Not sure which brand is right for your order? Tell us your use case — workwear crew, retail collection, event merch, corporate gifts — and we'll match you to the right blank before your quote comes back. That's part of what we do.

Richardson Our #1 Trucker
Key Model: 112 Classic Trucker

The Richardson 112 is the reference standard in American trucker hats — full stop. More than 55 years of cap-making experience, 150+ colorways, and a six-panel structured construction that takes embroidery and leather patches as well as anything on the market. The foam-front cotton-twill panels sit firm and flat every time, which means your logo lands where you designed it and stays that way wash after wash. This is the hat we recommend when clients want a classic, no-doubt American workwear or lifestyle look. Available in standard OSFM, Youth, Small, and XL sizes.

Key Models: CT103056 Rugged Professional · CT103938 Canvas Cap

Carhartt doesn't need an introduction in Nevada's mining, construction, and ranch communities. The CT103056 Rugged Professional Series Cap is the workhorse — 59/39/2 cotton/poly/spandex with a 100% polyester mesh back, Carhartt Force® odor-fighting sweatband, and FastDry® moisture-wicking technology built in. Structured, mid-profile, pre-curved visor, and plastic closure. The Carhartt label sewn on the side means crews wearing it on job sites carry the same brand equity they already trust in their jackets and workwear. The CT103938 Cotton Canvas Cap is a clean, all-cotton option for a more traditional or retail-facing look.

Yupoong Lifestyle / Streetwear
Key Models: 6606 Retro Trucker · 6006 Flat Bill Trucker

Yupoong has been manufacturing headwear for over 40 years out of South Korea and is the parent company behind the Flexfit brand. Their YP Classics 6606 is the closest competitor to the Richardson 112 in the trucker category — hard buckram-backed front panels, Permacurv® visor, six-panel structured mid-profile, and a slightly more polyester-forward fabric blend that holds color vibrantly. The 6006 is the flat-bill 5-panel version for brands targeting a more contemporary, streetwear-adjacent look. Both take embroidery, patches, and leather exceptionally well and come in a wide colorway range.

Key Models: 6021 Classic Trucker · 6025 Foam-Front 5-Panel

Decky is the brand to know when you need high-quantity orders at the most competitive price per unit without sacrificing the embroidery surface quality that makes logos land clean. The Decky 6021 is essentially a 50/50 cotton-poly trucker in the same structural family as the Richardson 112 and Yupoong 6606, offered in 100+ colorways. For larger crew orders, booster programs, event giveaways, or anywhere your budget needs to stretch further without the hat looking cheap, this is the blank we reach for. The 6025 foam-front 5-panel adds a different silhouette option at the same price point.

Key Models: OC771 Modern Trucker · OC770 Low-Profile Trucker

Outdoor Cap is an Arkansas-based manufacturer that builds specifically for the promotional and decorated apparel industry — meaning their blanks are engineered to be decorated, not just worn. The OC771 is their flagship: a modern trucker with a pro-round crown, cotton-twill front panels, comfort-wrapped sweatband, contrasting construction stitch, and 70+ colorways. It sits in the premium tier of the trucker category and is particularly popular with outdoor brands, trade companies, and anyone who wants a hat that reads modern and polished rather than classic. The OC770 is the low-profile, clean-crown version for brands wanting a streamlined, no-clutter look.

Key Models: 6277 Wooly Combed Twill · 110 Snapback Hybrid

Flexfit invented and patented stretch-fit cap technology — polyurethane spandex woven into the crown and sweatband that allows the hat to conform to the wearer's head without traditional hat sizing. The result is a fitted-look hat that eliminates the headache of collecting individual head measurements for group orders. The 6277 is their best-selling style: 63/34/3 polyester/cotton/PU spandex twill, mid-profile structured six-panel, Permacurv® visor, silver undervisor, and a smooth, dense weave that is one of the finest embroidery surfaces available anywhere. The 110 line adds a snapback closure to the Flexfit fit system for brands that want the adjustability of a snapback with the premium fit of a Flexfit.

New Era Premium Retail Brand
Key Models: 9Twenty (Dad Hat) · 9Fifty (Structured Snapback) · 39Thirty (Stretch Fit)

New Era has been making headwear for over 100 years and is the brand behind every official MLB, NFL, NBA, and NHL cap. That heritage carries serious brand equity — when a client receives a hat with the New Era name, they know immediately what they're holding. The 9Twenty is New Era's unstructured adjustable dad hat with a d-clip closure and precurved visor — the lifestyle standard. The 9Fifty is a structured flat-bill snapback for a more contemporary silhouette. The 39Thirty stretch-fit provides a Flexfit-style fitted option across a wider size range. New Era reviews custom logos as part of their branded product program, which adds a step to the process but also means quality is taken seriously on both ends.

Legacy Vintage-Casual
Key Models: EZA Relaxed Twill Dad Hat · Mid-Pro Trucker

Legacy (part of L2 Brands, which merged League and Legacy) is the brand you'll find in sporting goods stores carrying college and lifestyle team headwear — which means their blanks already have retail-shelf credibility built in. The Legacy EZA is a 100% cotton garment-washed relaxed twill dad hat with a tri-glide buckle closure, unstructured six-panel low-profile construction, and a precurved visor that's transitioning to recycled content visor board. The lived-in, garment-washed texture gives embroidery a vintage character that more rigid structured hats don't offer — ideal for ranch brands, brewery collections, outdoor lifestyle, and any brand that wants a worn-in, authentic feel rather than a polished-new look.

What Kind of Logo Works Best — and How to Prepare Yours

Hats are unforgiving on complex artwork. You've got roughly 2–3 inches of width on a standard left-chest placement, and the medium is thread — which has physical dimensions, bleed, and coverage characteristics that print doesn't. Here's how to set your logo up for success regardless of which blank you choose.

Vector Files Are Ideal

If you have your logo as an AI, EPS, SVG, or PDF file, you're starting in the best possible position. Vector files give our digitizer clean, scalable outlines to work from and ensure every path, curve, and corner is readable at hat size. Send the vector.

No Vector? Not a Problem.

We work from JPG, PNG, and even photos of business cards, signage, and existing embroidered samples every week. If you can get us a high-resolution version of your logo — 300 DPI or better — our team can work from it. We'll have a direct conversation with you if the source needs prep work before production.

Design Considerations for Hat Embroidery

  • Text under 3/8 inch tall is extremely difficult to read in embroidery. If your logo has fine print or taglines, we'll discuss removing or simplifying those elements for hat production without losing your brand identity.
  • Gradients and photographic effects don't translate to thread. Embroidery is a flat-color medium. Logos built on solid fills, clean outlines, and strong contrast work best.
  • More than 7–8 colors at hat scale starts to crowd together. We'll flag this before production and suggest consolidations that preserve your brand identity.
  • Thin outlines can close up entirely when stitched. A stroke that's 1pt in your vector may disappear at 2 inches. We rebuild these elements properly in the digitizing stage.
  • 3D puff embroidery is available for bold text and simple graphic elements — adds a raised, dimensional look that photographs well and reads from a distance. Best on structured caps with solid-front panels.

Custom Hat Decoration Methods Compared

Method Best For Durability Color Range Min. Order
Direct Embroidery Logos, text, bold graphics — retail-brand standard Excellent — outlasts the hat Up to 12 thread colors 1 piece
3D Puff Embroidery Bold text, simple logos — premium raised look Excellent Up to 12 thread colors 1 piece
Laser-Engraved Leather Patch Premium lifestyle and workwear — engraved, applied Excellent — ages beautifully Natural leather tones 1 piece
Woven Patch Intricate logos needing fine detail at small size Excellent Full color range Typically 50+ for patch production
DTF Transfer Full-color / photographic — better on soft-crown hats Good Full photographic range 1 piece
Screen Print Large flat areas on foam-front trucker caps Good with proper cure Up to 6 spot colors 24+ typically

Why Order From Yerington, Nevada — Whether You're in Reno, Carson City, or California

We get asked this question by out-of-state clients occasionally: why Battle Born when there are embroidery shops in your city? Two straightforward answers.

Nevada's Tax Structure Works in Your Favor

Nevada has no state income tax and one of the most business-friendly tax environments in the country. That keeps our overhead meaningfully lower than shops operating out of California, Oregon, Washington, or other high-cost states — and those savings translate directly into more competitive pricing on your orders without any reduction in output quality. If you're a Reno, Carson City, or Sparks business that drives past a print shop on the way to work every morning, you're covering their overhead costs every time you hand them an order. Our shop is in Yerington, 90 minutes south, and the math tends to come out in your favor.

You Get People, Not a Production Pipeline

The large-volume online hat printers run automated workflows. Your file goes in, a program spits out a stitch file, and a machine runs it. Nobody looks at your logo with fresh eyes and asks whether the thin text will survive production, whether the underlay choice is right for the Carhartt canvas you selected, or whether your logo needs to be rebuilt slightly for the Flexfit 6277's wooly surface versus the foam-front Richardson 112 you originally specified. We make those calls on every order. It adds time in the right places and it shows in the output.

Who Orders Custom Hats — and Which Blank We Recommend

  • Construction & Contractor Crews: A branded Carhartt CT103056 on every crew member tells every client, inspector, and subcontractor exactly who's on site. We pair it with our hand-digitized logo and it holds up through a full Nevada work season.
  • Mining & Industrial Operations: High-crown structured caps in hi-vis or safety colorways with your company name and logo. Richardson 112 and Outdoor Cap OC771 are the workhorses here — durable, consistent, and built for daily hard use in Elko, Battle Mountain, and Winnemucca conditions.
  • Off-Road, Motorsports & Outdoor Events: Richardson 112 trucker hats with leather patches for race teams and desert event merch. Yupoong 6606s for a more lifestyle-forward look. King of the Hammers, Nevada desert runs, and adventure brand collections are in our wheelhouse.
  • Retail & Lifestyle Brands: Legacy EZA for vintage-casual. New Era 9Twenty for streetwear cred. Flexfit 6277 for a clean, premium fitted retail look. If it's going on a shelf, the digitizing has to be retail-grade — which is the only grade we work to.
  • Breweries, Distilleries & Restaurants: Hospitality brands that sell merchandise or use hats as staff uniforms need output that looks as good on a shelf as it does on a head. Legacy EZA and New Era 9Twenty are common choices. We produce for food and beverage brands regularly.
  • Agriculture & Ranch Operations: Custom Carhartt and Richardson trucker hats for farm operations, equipment dealerships, and ranch brands. Our Mason Valley, Smith Valley, and Fallon neighbors have been ordering from us since the beginning.
  • Corporate & Small Business: Flexfit 6277 for a clean uniform look that scales across a crew without hat sizing headaches. Yupoong 6606 or Richardson 112 for more casual branded merch. No minimums means a 5-person team gets the same access as a 500-person company.
  • Schools, Athletics & Booster Programs: Decky 6021 for volume runs at the most competitive per-unit price. Richardson 112 when the team wants a premium keepsake cap. No minimums means small programs can look polished.

How the Process Works — From Logo to Doorstep

  1. Request a quote. Tell us the hat brand and style, quantity, number of colors, and your timeline. We respond same business day with pricing and any questions about your artwork.
  2. Send your logo. Vector is ideal. JPG, PNG, or a photo of existing embroidery all work. We'll tell you what we have to work with.
  3. We hand-digitize. Your logo is built into a production-ready stitch file by a human digitizer who makes decisions specific to your blank, your fabric, and your design. Not a conversion program.
  4. Review your proof. You see a digital mockup before a single stitch runs. No surprises.
  5. Production and shipping. We run your order, QC every piece, and ship with tracking anywhere in the country. Local clients can pick up in Yerington at 3 Pebble Beach Dr.

Common Questions

What is the best blank hat for custom embroidery?

For classic trucker embroidery, the Richardson 112 is the industry standard — 150+ colorways, 55+ years of craft, and a structured foam-front that takes logos cleanly. For workwear and contractor crews, the Carhartt CT103056 is the clear choice. For lifestyle and retail brands, the Legacy EZA and New Era 9Twenty deliver a soft-crown premium look. The right blank depends on your audience, your logo, and what the hat needs to say about your brand.

What's the difference between the Richardson 112 and Yupoong 6606?

Both are 6-panel structured trucker hats with mesh backs and snapback closures — the two most-ordered truckers in the custom embroidery industry. The Richardson 112 is 60% cotton / 40% polyester with a slightly flatter visor curve and has been the best-selling American trucker for 55+ years. The Yupoong 6606 is 47% cotton / 28% nylon / 25% polyester with hard buckram-backed front panels and a slightly more pronounced visor curve. Both take embroidery, leather patches, and woven patches exceptionally well. Richardson tends to own the workwear and American brand identity space; Yupoong is common in lifestyle and streetwear applications. We stock both and can help you decide which suits your look.

What file format do I need for hat embroidery?

Vector files (AI, EPS, SVG, or PDF) are ideal. If you only have a JPG or PNG, our in-house digitizing team can work from it — we handle business cards, screenshots, and photos of existing embroidery every week. The key is that we hand-digitize every logo from scratch for the specific hat and fabric, not auto-convert. That's what makes the output look the way it does.

What is your minimum order quantity?

None. You can order one hat. Pricing is better at volume — a 48-piece run will cost less per unit than a 6-piece run — but we never turn away a small order. The no-minimum policy exists because a 3-person team deserves to look as sharp as a 300-person company.

Why order from Nevada if I'm in California, Texas, or another state?

Nevada's business-friendly tax environment keeps our overhead lower than shops in California, Oregon, or Washington — and those savings come through in your pricing. Beyond cost, our approach is different from volume-focused online printers: every file is hand-digitized, every order gets human eyes on it before it runs, and you're in direct communication with the people making your product. We ship nationwide with full tracking, and turnaround is competitive with any major online provider.

Do you offer leather patch hats?

Yes — laser-engraved leather patches are one of our most popular options for premium lifestyle brands and workwear companies who want a retail-forward, elevated look. We produce custom leather patches and apply them to the hat style of your choice, including Richardson 112, Carhartt, Yupoong 6606, and Legacy EZA. The natural variation in leather gives each patch a slightly unique character that a lot of our clients specifically want.

What is the difference between the Flexfit 6277 and a standard fitted hat?

A traditional fitted hat is sized in exact increments (6 7/8, 7, 7 1/8, etc.) and requires every person in your group to provide their head measurement. The Flexfit 6277 uses patented polyurethane spandex woven into the crown and sweatband to stretch and conform to the wearer's head — you just order S/M, L/XL, or XL/2XL and it fits the full range of head sizes within each band. The result is a fitted aesthetic and clean silhouette without the ordering headache. The 6277's dense wooly-combed twill weave is also one of the smoothest embroidery surfaces we work with.
